Five Ways to Level Up Your Plant

Market prices, energy costs and political framework conditions often turn industrial plants into the plaything of external factors. These five modernization solutions are the levers you do control — each one grounded in audits of your real operation, not in generic recommendations.
As a trusted partner with over 165 years of experience, polysius leverages its technological expertise and deep process know-how to revitalize existing plants, uncover hidden costs, and deliver tailored modernization solutions that sustainably enhance technical performance and significantly reduce OPEX.

Our services are not only tailored to our own products — they cover installations from third-party suppliers alike. More than 160 years of experience, more than 800 cement plants built worldwide.

Why modernization is a strategic priority for your plant

Every plant arrives at modernization from a different direction — an EBIT target, an energy contract, a cement-quality ambition, a CAPEX committee, or a decarbonization commitment. Pick the entry point that matches your agenda; the underlying audit and roadmap logic is the same.

Drive and protect EBITImprove OPEX costs today

Find where operating cost is generated across the plant and remove it — starting with the measures that pay back inside the current budget year.

Secure energy & fuel savingsFlexible energy & fuel strategy

Decouple your cost base from single fuels and volatile tariffs by raising AF substitution and lowering specific heat consumption.

Set market benchmarkSCM utilization

Push the clinker factor down and the SCM share up — without losing control of cement quality across your portfolio.

Max plant lifetime + low ROISmart CAPEX allocation

Sequence investments so each step funds the next — maximum plant lifetime from assets you already own.

Unlock green market growthDecarbonization

Turn emission reduction into a commercial position — lower CO₂ per tonne while opening green-premium segments.

Improve OPEX costs today

OPEX is the key lever for competitiveness in cement production. By optimizing the interaction of machines and processes through targeted mechanical and process audits, we enable operators to reduce cost per tonne and sustainably improve economic performance across the entire plant.
  • Mechanical and process audits reveal how machines and processes interact in real operation — making hidden cost drivers visible

  • Wear-part configuration, drive concepts and control strategies adapted to today's raw material, not to the original design case

  • Reduce kWh/t overall and kCal/t clinker as two independent, addressable cost lines

  • Measures scoped to fit planned shutdowns wherever possible

Flexible energy & fuel strategy

The use of alternative fuels reduces the carbon footprint and strengthens environmental performance while significantly lowering energy OPEX. This has a strong positive impact on financial resilience and long-term competitiveness.
  • Pyro line preparation first — the supporting systems must be ready before any major expansion or fuel switch

  • Prepol®-SC step combustor as the platform for high thermal substitution rates

  • Target picture in our reference roadmap: TSR above 75 % for the whole line

  • Fuel flexibility protects you when a single energy contract moves against you

Resilience is built from seven levers

Whichever solution you enter through, the same seven technical levers determine how resilient your plant becomes. Most modernization roadmaps touch several of them at once.
Higher Plant capacity
More output from the same footprint
AF content increasement
Higher substitution rate
Advanced QC
Quality under variability
SCM utilization
Lower clinker factor
Raw material handling
Stable, protected feed
Reduce kCal/t clinker
Thermal efficiency
Reduce kWh/t overall
Electrical efficiency

SCM utilization

Reducing the clinker factor (or increasing the usage of SCMs) is one of the most effective measures for lowering the CO₂ footprint of cement production. However, replacing clinker with supplementary cementitious materials typically reduces cement reactivity and early strength development. The remaining clinker needs to be ground to a higher specific surface area, compensating for the lower reactivity of the additives. At the same time, a lower clinker factor increases the amount of cement that can be produced from a fixed clinker output. This can be achieved by increasing the overall grinding capacity by installing a polycom® ahead of an existing ball mill and significantly improving overall plant productivity.
  • Lower clinker factor and reduced CO₂ emissions per tonne of cement.

  • Enhanced clinker fineness to maintain cement performance and strength development.

  • Increased cement production from the same kiln clinker output.

  • Improved grinding efficiency and lower specific power consumption.

  • Cost-effective modernization of existing grinding facilities with minimal plant modifications.

Smart CAPEX allocation

Modernization competes for the same capital as new capacity — and usually wins on payback. We sequence the work so that the enabling steps come first and each stage protects the value of the next, rather than stranding investment in a bottleneck that was never removed.
  • Roadmap logic: pyro line preparation → raw grinding → cement grinding → quality control → alternative fuels

  • Retrofit-first: retain major structural elements wherever possible, replace what actually wears

  • Modular upgrade concepts keep shutdown windows short and predictable

  • Total invest, total saving, average ROI and investment period made explicit before you commit

Strengthen plant resilience – Roadmap 2030

A worked example of how the five solutions turn into a sequenced investment plan. The measures below address the capacity increase of the whole line while gaining a TSR above 75 %.
Pyro line preparation

To strengthen the overall resilience of the plant, the basis for increasing capacity and ensuring sustainable operation is the proper preparation of the pyro line and its supporting systems before any major expansion or modification begins.

Raw grinding

To increase the capacity of the entire line to more than 1,800 t/d of clinker, raw material preparation must be enhanced. By implementing a pre-grinding system, a capacity of approximately 160 t/h is achievable.

Cement grinding

To process the increased clinker capacity profitably, cement grinding capacity must be significantly increased. By integrating a polycom® system, the capacity can be raised to more than 220 t/h.

polab® CAL

An integrated interface is required to maintain optimal cement quality under varying process conditions. It is not the additional technologies that enable the transformation — but the ability to manage their variability. This is exactly where polab acts as the link.

Integration AF

The use of alternative fuels reduces the carbon footprint and strengthens environmental performance while significantly lowering energy OPEX — with a strong positive impact on financial resilience and long-term competitiveness.

Decarbonization

Increasing energy costs and stricter sustainability requirements are accelerating investments in efficiency and emissions reduction. Decarbonization is no longer a compliance exercise — it is how you qualify for the segments of the market that are growing.
  • Three levers that compound: lower kCal/t clinker, higher AF substitution, lower clinker factor

  • Emission reduction delivered through the same measures that lower OPEX — not in addition to them

  • Documented performance data as the basis for green product claims

Solutions across the whole process chain

Each solution is delivered through concrete modernization measures in one or more process steps. Follow a process step to see the portfolio, key benefits and case studies behind it.

The Polysius Modernization Philosophy

Cement plant operators have limited control over many key drivers of performance. Reducing OPEX is therefore the most powerful lever available — and it starts with knowing exactly where the cost sits.

Performance identification

We identify where operating costs are generated across the plant — from energy consumption to wear, availability and process stability.

Status quo audit

Mechanical audits, process audits and on-site inspections reveal how machines and processes interact in real operation. This makes hidden cost drivers visible.

Tailored strategy

Based on the assessment, we define a tailored modernization strategy. Using proven service concepts, we optimize Polysius and third-party installations alike to increase plant profitability.

Execution

We support you from planning and implementation through to the ongoing process.
